Phase 1: High-Resolution Design & Master Model Creation (10-18 Business Days)

We begin by optimizing your 2D artwork or concept for 3D casting. Our designers create a digital model, paying critical attention to wall thickness, undercuts, and the integration point for the keyring. The model is then 3D-printed in high-resolution resin to create a flawless master pattern. This master is used to produce a flexible silicone rubber mold, which captures every microscopic detail. A supportive plaster or fiberglass “mother mold” is cast around the silicone to maintain its shape.

Phase 2: Material Preparation & Vacuum De-aeration

The liquid soft PVC (plastisol) is carefully mixed with colorants and catalyst. This mixture undergoes a crucial vacuum de-aeration process to remove all air bubbles. This step is essential to prevent surface pits or internal weaknesses in the final cast, ensuring a flawless, durable charm.

Phase 3: The Drip Glue / Slush Casting Process

The de-aerated liquid PVC is poured into the silicone mold cavity. The mold is then manually rotated and tilted by skilled technicians. This slushing action allows the viscous material to evenly coat the entire interior surface, building up a consistent, solid wall thickness. Excess material is poured out, leaving a hollow back that reduces weight and material use while maintaining a solid front face.

Phase 4: Curing, Demolding, and Embedding Hardware

The mold is heated in a curing oven, transforming the liquid PVC into a solid, flexible charm. After cooling, the charm is carefully demolded. At this stage, a high-quality metal keyring loop (e.g., a jump ring or a bespoke connector) is securely embedded and bonded into the pre-designed slot or hole in the PVC while the material is still slightly warm, creating a permanent, ultra-strong connection that will not pull out.

Phase 5: Trimming, Finishing, and Stringent QC

Each charm is hand-trimmed to remove any minuscule flash (excess material) and sanded smooth. It then undergoes rigorous inspection for detail clarity, color consistency, structural integrity, and hardware security. A pull-test is performed on a sampling of keyrings to ensure the embedment meets our strength standard.

Total Project Timeline: Due to the manual processes involved, lead times are optimized for quality. Bulk production for an approved design typically takes 40-70 days, depending on color complexity and order quantity.
