Phase 1: Master Model Creation & Mold Making (15-25 Business Days)

The process begins with the creation of an ultra-detailed master model, typically sculpted digitally and 3D-printed in high-resolution resin or crafted traditionally. This master is used to produce a flexible silicone rubber mold. This mold captures every nuance of the original sculpture. A supportive “mother mold” (usually made of fiberglass or plaster) is built around the silicone to hold its precise shape during the casting process. Mold design is critical for part separation and final detail.

Phase 2: Compound Preparation & De-aeration

The liquid soft PVC (a plastisol) is meticulously prepared by mixing the base compound with colorants and a curing agent. This mixture is then placed in a vacuum chamber for de-aeration, a crucial step to remove all trapped air bubbles. This ensures the final cast is flawless, without surface pits or internal voids that could weaken the structure.

Phase 3: The Drip Glue / Slush Casting Process

The de-aerated liquid PVC is carefully poured into the silicone mold. The mold is then manually rotated, tilted, and slushed by experienced technicians. This slow, deliberate motion allows the viscous material to evenly coat the entire interior surface of the mold cavity through gravity. The PVC builds up layer by layer until the desired wall thickness—resulting in a solid form—is achieved. Excess material is poured out.

Phase 4: Gelation, Curing & Demolding

The coated mold is transferred to a curing oven. Heat causes the PVC to first gel and then fully cure into a solid, flexible state. After a controlled cooling period, the rigid mother mold is removed, and the flexible silicone mold is carefully peeled away from the cured PVC animal figure. This requires great skill to avoid damaging delicate appendages like legs, ears, or tails.

Phase 5: Cleaning, Finishing & Quality Inspection

The raw cast is cleaned of any mold release residue. Any minor casting seams (flash) are meticulously hand-trimmed and sanded smooth. Each piece undergoes a rigorous multi-point inspection for detail completeness, structural integrity, and surface quality. For painted editions, the figures then move to our painting studio.

Total Project Timeline: Given the hands-on nature of this process, lead times are longer than for mass-molded items.
